DG vs Battery Storage for Factory Backup: Cost, Runtime and Emissions
For a factory, a diesel generator (DG) is still the only backup that can run through an outage of many hours with no fixed limit, because you refill the tank. Battery storage wins on instant switchover, quiet running, no site emissions and outages of minutes to a few hours. Most plants end up with both: the battery covers short events and peaks, and the DG stays as long-duration reserve.
How do DG and battery storage compare side by side?
| Criterion | Diesel generator | Battery storage (BESS) |
|---|---|---|
| Switchover | Starts and takes load in seconds through an automatic transfer switch; sensitive loads need a UPS for the gap | Can switch in milliseconds when designed for it, so it can also act as the UPS |
| Runtime limit | Fuel in the tank; refuelling extends it | Stored kWh; once empty, it needs a charge source |
| What you size | kVA, with motor starting current in mind | Power in kW and energy in kWh, separately |
| Energy source | Diesel, stored and quality-checked on site | Grid or rooftop solar, charged when power is available |
| Emissions | Exhaust at the site, regulated by sector and city | None at the site; upstream emissions depend on what charges it |
| Maintenance | Engine servicing, fuel, periodic run tests | Battery management, cooling and fire detection, periodic checks |
| Other value | None unless it earns from a captive-power arrangement | Can shift solar output, trim peak demand or reduce DG running hours, depending on tariff |
| Safety rules | Electrical Inspector approval; emission norms; noise and exhaust design | CEA safety rules for storage; fire detection and suppression; spacing |
How long can a battery run a factory?
Runtime is energy divided by load. Usable energy is the battery's nameplate kWh multiplied by the usable depth of discharge and by the inverter efficiency, both of which come from the manufacturer's data sheet. As an illustration only: a 500 kWh battery with 90% usable depth and 95% inverter efficiency gives about 427 kWh. At a 200 kW critical load that is roughly two hours. A DG of equal output has no such ceiling, only a fuel stock.
Two checks matter more than the headline kWh. First, the inverter must handle motor starting current, and many have a short-term overload limit well below a DG's starting capability. Second, list what must stay on. A battery sized for the control room, compressors and process lines is much smaller than one sized for the whole plant. Our DG sizing calculator and DG running cost calculator work from your own load and diesel price.
What do the rules say about each?
For DG sets, the Ministry of Environment notification GSR 804(E) of 3 November 2022 sets the emission standard for sets up to 800 kW. In the National Capital Region, the Commission for Air Quality Management issued Direction No. 76 on 29 September 2023. As of that date, it allowed sets up to 800 kW meeting GSR 804(E) to run without restriction even under GRAP. It also required sets of 125 kW to under 800 kW that do not meet it to use dual fuel or retrofitted emission control, and 19 to under 125 kW to use dual fuel. Sets of 800 kW and above must meet the prescribed emission standard for their category. If your plant is in Noida, Greater Noida or Ghaziabad, read the current direction before you rely on an older set.
Beyond emissions, a DG installation needs Electrical Inspector approval; our CEIG guide covers it. For batteries, the Central Electricity Authority has added safety rules for storage above 650 volts. The Ministry of Power's March 2026 release still described the amendment as a draft, while trade press reports a notified version coming into force on 1 April 2027. The sources disagree, so ask the CEA or the state inspectorate which text applies to your date.
Policy is also moving. The same Ministry of Power release says the Electricity (Rights of Consumers) Rules were amended in December 2022 so that consumers using diesel sets shift to cleaner backup, including storage, within timelines set by State Commissions. It also says that a September 2025 amendment lets consumers develop, own, lease or operate storage. Ask your State Commission whether a timeline applies to you.
How do you compare cost and emissions fairly?
Compare over a stated period, not at purchase. For the DG, add the set, its enclosure, fuel storage, annual servicing and fuel burned at your expected run hours. For the battery, add the cells, power electronics, cooling, fire protection, installation and a replacement allowance, and subtract any value it earns by shifting load. We do not quote a price for either here because it depends on the specification; the battery energy storage system page explains the scope.
For emissions, the method matters more than a number. DG exhaust scales with litres burned, which you can read from the engine data sheet. A battery has no exhaust, but if it is charged from the grid it carries the grid's emissions plus conversion losses. The Central Electricity Authority publishes an average grid emission factor each year in its CO2 Baseline Database; use the latest edition. Charged from rooftop solar, the battery's operating emissions fall close to zero.
What are the decision rules?
- Outages mostly under an hour and loads sensitive to voltage dips: start with a battery, sized to the critical loads.
- Outages of many hours, a weak feeder or remote site: keep a DG and size its fuel storage.
- Rooftop solar and a daytime load: a battery can raise solar use and cut DG hours. Solar can also run alongside a DG with a controller that keeps the DG above its minimum loading and prevents export to it. Karnataka's 2026 rooftop regulation, for example, describes a smart controller that keeps a DG at not less than 30% of capacity and needs Electrical Inspector approval before commissioning.
- Fire pumps and statutory emergency loads: do not retire the DG until the fire service and NBC 2016 Part 4 confirm the alternative source is acceptable.
How Secured Engineers helps
We design backup power as part of the electrical scheme, in-house, with the DG, changeover, earthing and Electrical Inspector filing in one package. Solar, storage and MEPF can sit under one contract. We work from offices in Noida (Delhi NCR) and Ludhiana, with 535+ projects across 18+ states and 89.77% repeat clients. We do not publish a battery price because it depends on the load profile and duty.
If you have a load list and an outage log, send them and we will review which loads a battery can carry and what the DG still has to do. See the battery energy storage system page, the DG versus solar calculator, message us on WhatsApp, call +91 70099 85817, or ask for a free proposal.
Frequently asked
Can battery storage fully replace a DG set in a factory?
It can when outages are short, the critical load is modest and statutory emergency loads have another approved source. It cannot match a DG on multi-hour outages unless the battery is sized for hours of energy, which is costly. Many factories keep a smaller DG and use the battery for ride-through and peak shaving.
How do I work out how long a battery will run my plant?
Multiply nameplate kWh by the usable depth of discharge and the inverter efficiency, then divide by the load in kW. Use the figures on the manufacturer's data sheet, and use the critical load, not the whole connected load. Check the inverter's overload rating against the starting current of your largest motors.
Does a rooftop solar plant keep running in a power cut?
A normal grid-tied plant shuts down in a grid failure for safety. It can run only if a battery inverter or a generator provides a voltage reference, and the design must stop power flowing back to the grid or into the generator. This needs a specific design and, where a DG is involved, Electrical Inspector approval.
Is a UPS the same as battery storage?
A UPS is a battery system designed to bridge seconds to minutes for sensitive equipment. A factory BESS is larger and is designed for hours of energy and for tasks such as peak shaving and solar shifting. The two overlap, and a well-designed BESS can also do the UPS job for selected loads.
Are DG sets still allowed in Delhi NCR?
Yes, with conditions. Under CAQM Direction No. 76 of 29 September 2023, sets up to 800 kW meeting GSR 804(E) face no restriction even during GRAP, and older sets in the 19 kW to 800 kW range need dual fuel or retrofitted emission control. Check the latest direction before relying on this.
